Creating Living Hinges in Plywood
What Is a Living Hinge
A living hinge is a series of closely spaced laser cuts in a rigid material that allows it to flex repeatedly. The cuts remove enough material to allow flexion while leaving enough structure to maintain integrity. Properly designed living hinges can flex hundreds of thousands of times.
Design Parameters
A typical starting pattern for 3mm Baltic birch:
- Cut length: 20–30mm
- Gap between cuts in a row: 3–5mm
- Row spacing: 2–3mm
- Row offset: 50% (staggered like brickwork)
Longer cuts with smaller gaps = more flexible but weaker. Shorter cuts with larger gaps = stiffer but more durable.
Material Selection
3mm Baltic birch is the best all-around material. Avoid MDF — it snaps along hinge lines. Acrylic can work but is more brittle — round cut endpoints help prevent cracking.
Grain Direction
Orient hinge cuts perpendicular to wood grain for maximum flex. Cutting parallel to grain risks splitting along the grain under stress.
Finishing
Sand the hinge area with 220 grit. Apply a thin coat of boiled linseed oil to increase flexibility. Don't apply thick finishes to the hinge area — they fill the cuts and defeat the purpose.
Breaking In
Flex the hinge through its full range 10–20 times before use to stress-relieve the wood fibers at cut edges.
